polished the headlamps. found a pair of door hinges , on a parts car, that are in way better shape than the door hinges on russel. will swap those out next week-end.
 
kid changed the oil n filter yesterday while i was at work.
he noticed what looks like a oil leak between the trans and engine ....rear main seal or trans input seal. will have to pull engine or drop driveline out the bottom...yuck

cant remember if i changed the rear main seal when i had the flywheel re-surfaced ... ya think i would have, being that it was apart for a clutch and had the flywheel off.....nothing mentioned in my earlier threads/ posts....need to take more pictures when i am doing repairs, my memory aint the greatest at times....
 
door hinges installed . door alignment not bad- inner handle rod now needs adjusting. maybe a little adjustment on the hinges....nice, hardly any play in this pair of hinges. the sons parts car bears fruit once again!!!!
 
adjusted door hinges and striker.
repaired inner door handle rod.
repaired door card. adjusted window guides.
lube window tracks, regulator and door latch
replace door check assembly
polish window / door seals
change dash light bulbs
change spark plugs
 
found leaks on both left and right outer cv boots.

found loose oil pan bolts- and a installed , cork oil pan gasket- THAT IS WRONG !!!! - that is where the oil drip(s) are coming from. no oil pan gaskets are used on g series engines.
not an oil leak from the rear main, like was first suspected- i would have removed engine and trans for nothing....
tightened up exhaust manifold bolts, and turbo down pipe bolts.
winter tires installed.
 
adjusted the blend door cable and hot / cold blend door cable. made the tube fit better from the blower box to the heater box.
 
installed brighter forward lighting...

installed a heater pad on a oil pan. then come my days off, will swap oil pans, gut the cat convertor, maybe change cv boots....

found and installed a gti shifter knob....
 
oil pan installed , w/ oil pan heater. removed the INCORRECT, NOT NEEDED CORK GASKET from the oil pan mounting area- there were small chunks of cork in the bottom of the oil pan, as well as cork chunks stuck to the oil pick up tube screen- so i removed and cleaned that as well, installed a new o-ring on the pick -up tube.
DONT USE CORK GASKETS!!!!

onto the exhaust- i was going to remove the convertor, but someone else has beaten me to it- used my bore / scope camera to verify that this one is -EMPTY !!! one less thing for me to do.

so the exhaust is installed, had to replace the front donut after REMOVING the layer of ''muffler cement'' that someone had used way before me , to fix a leaky donut-this one had finally developed a crack and you could see / hear a minor ''putter'' at the front exhaust joint.

today- refill the engine oil, install underbody brace, possible rotate tires...
 
transmission is shot. hole worn thru case from the diff pin, thats where the oil leak was coming from.

another transmission on the floor , needs to be cleaned up and installed....

it never ends.
 
replacement trans has been repaired already- it too had a bad diff pin at one time-the case has been epoxied where the diff pin wore a hole thru the case.
knowing nothing about the history of this spare transmission, my son and i took it apart- the case has been repaire on both sides, where the diff pin did its damage- its not structural, but it just doesnt look good. i may have a good half case somewhere....
the diff pin and gears look like new. no noticeable wear on the spider gears-like none- so maybe someone installed a new diff into this trans. or at least gears and a pin.
looking into a phantom grip- its already apart, so why not?

currently installing a n/a 5spd into the car- this one i know shifts good, it was in the car when it was a n/a car-so the car will be drivable, and the turbo trans will sit on the bench until parts arrive- i did notice a rough feeling bearing on the carrier, and might as well replace the shift shaft seal / bellows and the input shaft seal while the case is apart.

the syncros look really good, if not new, from this turbo transmission-the teeth are sharp, like little dog houses, and the matching gears have no noticeable wear-the lines are still there inside the 5th syncro, like new....so, maybe someone did rebuild this unit? i have no clue, as i bought this engine/trans from the pic n pull in calgary a few years ago....the joys of junkyard parts...!!!

and its currently -30* CANADIAN - at least the car is inside a heated area....
 
no more transmission howl / rumble in 5th gear....now waiting to hear back about a phantom grip for this diff.
will order oem suzuki parts for bearings and seals. I DO NOT TRUST CHINESE PARTS- NOBODY SHOULD.
 
car doesnt heat as good as usual- but it has been -25~-30 CANADIAN-
this hvac box doesnt work properly. has warm air always out the bottom, but when on floor setting, it blows ice cold air from the defrost vents-
i have gone over the cables, everything is fine- maybe something is fubar'd IN the hvac box. bad sealing foam, maybe a bad flapper door....
i do not want to pull the dash out AGAIN....but if i do, i will rebuild a hvac box, with a new heater core as well. then install rebuilt hvac box.

but the transmission has 1st priority- they want measurements of the diff pin, side gears, and the axle stub shaft...
